Well long story short is i got a set of s4 turbo irons for $50 that were spec'd by mazda and passed and lapped, being all happy i started to port the rear housing and noticed that the outer coolent seal ridge just above the intake port is missing about 2mm of material. Now i know that a break in the inner coolent seal will either have me burning coolent or pressurinsing my coolent system, will a break on the outer coolent seal grove, between the acual grove and the coolent passages give me an external coolent leak? can i fix this iron via welding it or something, its just such a perfect iron besides this flaw i dont want it to go to waste

Get a new one or a different one! It isn't worth it having it fail and have to overhaul it all over again! Normaly when they get thin it isn't a good idea to use them again. So a broken one is a NO NO

yah it will leak to the outside, it might be fixable, but if its not you get to rebuild it again. if you're willing to do that try the fix, but if you dont wanna rebuild the motor again, replace with the new

I'd say go ahead and replace it. It's not worth it to have to take the engine out again when it starts to leak.

If you're desperate weld it. Dpn't use JB weld or Devcon as they won't last too long in that area. If you weld it you might have to reface it to make sure it's not warped. You could just weld a little bit at a time, build it up then grind it back to it's flush. The tricky bit would be to get the seal groove good- if it's not spot on then you might get leaks.

Or you could get yourself another iron!

Just replace it. If you can see it with the naked eye its not good to use. My engine builder and I won't use any plate if we see any amount of corosion near the grooves. Your asking for trouble as the small pin holes of corosion you see now will only get bigger over time. 30,000 miles from now you'll be rebuilding again.
